Double Deep vs Narrow Aisle: The Real Trade-Off

There are more pallet storage systems than most warehouse managers realise. Drive-in racking, pushback systems, mobile racking, double deep, narrow aisle, very narrow aisle. Each solves a different problem. But when you're sitting down to redesign or expand a warehouse, the choice very often comes down to two options: double deep or very narrow aisle.


And that conversation usually starts wrong.


The Myth


The industry pitch for double deep is simple. Stack racking back to back, push two of those back to backs together, and store double the pallets. The math feels inevitable.


Here's the problem. It's not true.


The Reality


Double deep and very narrow aisle store roughly the same number of pallets. Within a few percent. We just finished a project where we ran the numbers both ways. Same warehouse footprint, same pallet count requirement. Double deep and VNA came out nearly identical on total positions.

So why does double deep get the reputation for doubling capacity?


Because equipment sellers push what they sell. A typical forklift salesman walks in and says "go double deep" because that's what their equipment does. They're not lying. They don't know another story. They're just not telling you the whole one. And most warehouse managers have never heard the alternative pitched by someone with actual integration experience.


The True Cost of Double Deep


Start with the racking itself.


To use double deep, the reach truck's legs have to fit under the first pallet to reach the second one. That means you need an extra beam level below the lowest pallet position, a cost most people don't anticipate. On the project we just finished, that extra level pushed beam costs up 33 percent. The pallet count stayed the same. The racking cost went up significantly because of those additional beams.


But the real cost isn't just racking.


Selectivity is where double deep breaks down. With double deep, you lose 50 percent selectivity. You can't access every pallet without moving something else. That's not a minor inconvenience. It changes how your entire operation runs.


If your inventory doesn't pack neatly into pairs, you get honeycombing. Half-empty slots. Wasted space that defeats the whole purpose. And if you bury a pallet accidentally, the labour cost to retrieve it is brutal. Pull the front pallet out, set it on the floor. Pull the back pallet out, set it on the floor. Put the front pallet back. Pick up the one you actually wanted. That's four moves for a single retrieval.


Then there's the workflow handoff. A reach truck can't load a trailer directly from double deep racking. It has to pull the pallet, move it to staging, hand it off to another vehicle or crew member to load the trailer. Extra labour. Extra equipment. Extra time.


Add those up, the higher racking cost, the selectivity loss, the retrieval labour, the workflow handoff, and double deep stops looking like a space saver.


The VNA Advantage


Very narrow aisle gives you 100 percent selectivity on the same pallet count.

Every pallet is accessible. No buried loads. No retrieval nightmare. No honeycombing. No wasted space.


The racking cost is actually lower since no extra beam level is required, which also reduces installation cost. The equipment costs slightly more to lease than a reach truck, but the flexibility and selectivity offset that cost quickly.


The workflow is cleaner too. A VNA truck can load a trailer directly from the rack. No handoff. No staging. One crew member, one truck, one operation.


Future-proofing matters as well. If your inventory mix changes, your product velocity shifts, or your SKU profile grows, VNA systems reconfigure easily. Double deep locks you into a specific inventory structure. Change that structure and you're reworking the entire system.


The Real Double Deep vs Narrow Aisle Question 


The question isn't which one stores more. They store the same amount. The real question is which one solves your operation's actual problem.


If everything you store comes in pairs and you can live with 50 percent selectivity, honeycombing, buried loads, and retrieval complexity, then double deep might work. But if you have mixed SKUs, variable pallet weights, or inventory that doesn't pack into neat pairs, double deep is a liability disguised as a solution.


Very narrow aisle costs slightly more upfront, but it buys you flexibility, selectivity, and operational simplicity that pays for itself in labour savings, retrieval speed, and future adaptability.

That means analysing your specific inventory, your SKU mix, your pallet velocity, and your workflow. It means running the numbers both ways and showing you the real cost of each option, not just the racking price, but the operational cost that compounds over years.
